How To Choose A Coating Method

A customer walked into our office last year carrying a pail of his own coating. Optical film, new line. His opening line was, you use slot die, right.

I said not necessarily. Tell me the wet thickness first.

He looked surprised. Three coating machine manufacturers had already told him yes, and only one had asked about wet thickness. That line ended up running micro gravure. More on that in a minute.

Coating method is the foundation of the whole line. Get it wrong and everything downstream follows it, oven sizing, tension profile, achievable line speed, and none of it can be repaired afterwards. What buyers open with is price and configuration. What coating machine manufacturers carry in their heads is a different table entirely, and that gap produces a lot of regret every year.

Four methods, four places where each one wins

Nobody makes one head do everything. Whoever tells you otherwise is either new or wants the order first. Ask ten suppliers and all ten will say they can do it, which is not exactly lying, but you need to read between the lines. Most coating line suppliers push the method they know best, and the reason is practical, they cannot get a trial past you on something they have never run. Every coating machine manufacturer carries a range table like this one. Not all of them volunteer it.

Comma blade is what I know best, and what this company was built on. The knife edge and the backing roll set a gap, and the gap sets coat weight, so substrate thickness variation barely touches it. Thick coatings, high viscosity, loose substrate tolerance, that is where it holds. Adhesives, protective film, lithium anode. One customer coats double sided tape at over three hundred microns wet with viscosity in the thousands of centipoise. Nothing else got close. The flip side is thin. Below roughly twenty microns, comma blade starts to labour.

Micro gravure works differently. An engraved roll carries liquid, a doctor blade meters it, then it transfers to the web. It owns the band from a few microns to twenty, low viscosity, covering optical film, release film, and most functional films. The catch is wear. As the roll wears, coat weight creeps up, so you change rolls on a schedule. One customer ran a year without a change and thickness drifted three microns. He was convinced he had bought a bad batch of material.

Slot die is the most accurate and the least forgiving. Coat weight comes from feed rate over line speed. Keep the pump and the filtration steady and tolerances get very tight, which is why perovskite, lithium, and high end optical work cannot run without it. The price is that the material has to behave. Bubbles, particles, viscosity drift, all of it lands on the coating. Filtration rating, degassing, temperature control, none of it optional. I watched an OEM drop a filtration grade to save money once, and the coating came off covered in fine scratches. The rework cost ten times what he saved.

Reverse roll is the old friend of older lines. Medium thickness, medium accuracy, simple mechanics, easy to run. Few people specify it on a new line now, though it often survives a retrofit. An experienced machine builder can look at your material and know roughly which head belongs on it, then trials confirm the rest.

The time I talked a customer out of his own spec

Back to the man with the pail. Eight microns wet on fifty micron PET, viscosity under two hundred centipoise.

Slot die could do it, but for that volume it was a sledgehammer on a nut. The feed system, filtration, and degassing would have cost more than anything else on the line, and nobody in his plant had ever maintained a slot die head.

We ran two trials with his own material on a micro gravure machine and held thickness inside plus or minus half a micron. He signed that week.

Since then I have a habit. When a customer says slot die, I ask three questions. Wet thickness. Viscosity. Who maintains it. If the third one has no answer, my advice is to trial before you sign.

Do not treat the trial as a formality

A trial is the only stage where claims can die. Any equipment supplier can print a spec sheet. Material running across a head does not lie.

A few practical points. Bring your own material, not the house formulation. That drum in your plant and the one in the lab are not always the same liquid. Run enough length, a few hundred metres proves nothing, a thousand metres tells you whether edges and splices hold. Measure on site with a gauge instead of waiting for a report back home. And the one people skip, run the trial at your real production speed. Pretty numbers from a slow pass are worth nothing.

A serious coating line supplier asks you for all of this before you think to ask him. A supplier who goes vague the moment you mention a trial is worth replacing. Make the equipment supplier put the trial conditions in writing, it protects both sides.

Two opinions that will not win me friends

First, avoid slot die unless you truly need it. Not because it is bad, but because its demands on people and material exceed what most plants can give. Most factories are short of operators, not machines. More than once I have watched a slot die line, six months in, losing to the micro gravure line standing next to it.

Second, stop worshipping imported heads. The gap was real ten years ago. Several coating line manufacturers here now build heads that, behind a decent control system, hold tolerances you cannot separate from the imports. What still separates them is roll grinding accuracy and assembly quality, so ask the coating line manufacturer to write those two into the contract rather than shopping by brand name. When an OEM offers to halve the price of a head, that is the part they took out.

Not many machine builders selling new lines will say this out loud. I say it because I have watched too many projects sour over a method chosen badly, and the customer pays twice, once in money and once in downtime.

One last thing

Choosing a method comes down to three steps. Write down your material, wet thickness, line speed, and tolerance. Find two or three coating line suppliers who will genuinely trial. Run one batch through each and read the data. Buy from the one whose numbers hold and who is willing to tell you what will not work. Nobody can decide this for you off a spec sheet.

Talk price last. A method chosen wrong is money thrown away, however cheap the quote looked.
