Why Does Orange Peel Appear After Film Coating?

The essence of orange peel is professionally often related to Bénard convection cells. In plain language: during the drying process of the coating, solvent evaporation causes temperature and concentration differences between the surface and the bottom layers, thereby generating a surface tension gradient. Liquid has a temper; it flows from areas of high surface tension to areas of low surface tension. Once this flow forms local vortices, and the coating surface solidifies at this time, the vortex pattern is permanently frozen. Imagine this: you are cooking a pot of porridge, the fire underneath is too strong, the surface has already formed a skin, but the bottom is still boiling. Finally, that uneven surface is a microscopic replica of orange peel. Understanding this principle makes the troubleshooting direction very clear: either the leveling driving force is insufficient, the leveling time is not enough, or the flow itself is interfered with.

Troubleshooting from Three Levels

Many process engineers' first reaction upon seeing orange peel is to adjust the coating gap or change the speed. This habit is understandable but often takes a detour. My suggestion is to troubleshoot layer by layer in the order of material → equipment → drying, with clear checkpoints at each layer.

Level 1: Is there a problem with the coating itself?
This is the most easily overlooked aspect. The slurry sits in the storage tank overnight; the temperature changes, the solvent evaporates, and the viscosity is long gone from the initially set value, yet you are still adjusting the equipment according to yesterday's parameters. Check if the solid content is stable. If the solid content is too high, the viscosity goes up, and the leveling property naturally becomes poor. Use a rotary viscometer to measure it and see how much it deviates from the process standard. Check if the surface tension matches. If the surface tension of the coating liquid and the substrate do not match, the coating simply won't spread. Use a dyne pen to mark the substrate; the substrate's surface tension must be higher than that of the coating liquid. If the reading is lower than the coating liquid's surface tension, be alert to poor wetting. Check if the leveling agent has failed or if the dosage is insufficient. The function of the leveling agent is to reduce the surface tension gradient and eliminate Bénard convection cells. If it's not added to the formula or added in too small an amount, orange peel is almost inevitable.

Level 2: Is there an abnormality in the coating head?
Is the edge of the comma blade worn? Wear will cause fluctuations in the coating weight. Is the blade angle appropriate? An incorrect angle will cause uneven coating absorption. Is the gap of the slot die uniform? Use a feeler gauge to check the gap between the die and the backup roll; even a micron-level deviation can become the starting point of orange peel. Is the speed ratio of the micro-concave roll normal? A失调 speed ratio will directly lead to an uneven coating surface. Is the backup roll jumping? Use a dial indicator to check the runout. An out-of-round roll surface or worn bearings will produce periodic pressure fluctuations. These checks sound trivial, but the root of many orange peel problems lies right here. The equipment state slowly drifts, and no matter how you adjust the process parameters, you can't bring it back.

Level 3: Is the drying oven working against you?
This is a high-incidence area for orange peel and also the step most easily misjudged. Is the inlet temperature too high? As soon as the wet film enters the oven, the surface solvent evaporates instantly, forming a skin rapidly and locking the internal flow. The correct method is gradient heating: keep the inlet gentle to give the coating enough time to level, and then gradually increase the temperature. Is the wind speed too high? Excessively high wind speed will directly blow ripples, especially for water-based coatings, which have high surface tension and are more sensitive to airflow impact. The strategy should be high air volume and low air pressure, using sufficient air volume to carry away solvent vapor, but the wind speed reaching the wet film surface must be gentle. Are the air nozzles clogged or misaligned? Uneven local wind speed will cause excessive differences in curing rates at different positions of the coating. Check the air duct baffles inside the oven to ensure even airflow distribution. Is the temperature field uniform? Regularly calibrate the oven temperature sensors; uneven temperature fields will cause orange peel to appear repeatedly in certain specific areas.

Different Coating Methods, Different Focuses

Comma Blade Coating: Focus on checking the blade angle and edge condition. Angles that are too large or too small will affect coating uniformity. Replace worn edges in a timely manner.

Micro-Concave Roll Coating: Focus on checking the speed ratio and the condition of the pressure roll. Speed ratio imbalance and pressure roll quality issues are the main sources of orange peel in micro-concave roll coating.

Slot Die Coating: Focus on checking the die gap and supply stability. Uneven gaps will produce thickness fluctuations. Pulsation from the supply pump can also trigger periodic orange peel.

A Practical Word for Operators

Next time you see orange peel, don't rush to hit the stop button. Ask yourself three questions first: Is the viscosity of today's slurry the same as yesterday's? Has the coating head been maintained recently? Has someone adjusted the oven inlet temperature? Many times, the answer lies right in these three questions.
